Centreless Grinding and Custom Tooling: How Non-Standard Workblades and Formers Solve Specialist Production Challenges

Centreless Grinding and Custom Tooling: How Non-Standard Workblades and Formers Solve Specialist Production Challenges

Most centreless grinding tooling problems fall into recognisable categories. A workblade wears unevenly, a former loses its profile, a cam follower degrades and introduces variability into the feed cycle. These are well-understood failure modes with well-understood remedies. But a different category of problem is less straightforward - and more costly when it goes unresolved.

That category is the job that standard tooling simply cannot do.

Unusual component profiles, demanding tolerances, legacy machines with no off-the-shelf tooling support, and production requirements that sit outside what catalogue items were designed to handle - these are the situations where standard workblades, formers and cams are not the answer. In these cases, the only practical route is custom tooling designed and manufactured specifically for the application.

When Standard Tooling Is Not the Right Answer

Standard work-rest blades and formers cover a wide range of centreless grinding applications. For common diameters, conventional materials and typical throughput requirements, catalogue tooling is usually sufficient. The issues arise when one or more variables fall outside the expected range.

Examples include:

  • Non-circular or profiled components - Parts that are not plain cylinders require workblades with a matching profile geometry. A standard flat blade will not provide stable support and will not produce the correct form.
  • Unusual component diameters - Very small or very large diameters, or those that sit in the gaps between standard blade heights, require blades sized to maintain the correct geometric relationship between grinding wheel, control wheel and workpiece centreline.
  • Demanding surface finish and roundness targets - Where tolerances are extremely tight - particularly in medical device manufacturing or aerospace components - blade geometry, material and surface condition all need to be specified precisely rather than approximated.
  • Older or less common machine makes - Machines such as Tschudin, Wickman Scrivener, Lidköping or older Cincinnati and BSA models may have no current tooling source in the catalogue. Without custom manufacture, these machines cannot be properly supported.
  • Multi-diameter or stepped components - Parts that require support at more than one diameter, or that have features requiring the blade to follow a specific profile along the component length, need custom-engineered tooling.

The Role of Formers, Cams and Cam Followers in Complex Jobs

Work-rest blades are the most visible element of centreless grinding tooling, but formers, cams and cam followers are equally important in controlling how the workpiece is presented to and moves through the grinding zone - particularly in infeed and plunge-grinding operations.

When a component requires a specific feed profile - a controlled dwell, a particular depth sequence, or a programmed motion to grind a taper or radius - the cam geometry determines the outcome. Worn or incorrectly profiled cams introduce variability that no amount of wheel dressing or blade adjustment will correct. For specialist jobs, the cam profile needs to be engineered from the outset to produce the required part geometry reliably.

Workblades & Formers Ltd designs and manufactures formers, cams and cam followers in-house, working from customer specifications or by reverse-engineering worn or damaged originals. This capability is particularly valuable when original tooling drawings are no longer available - a common situation with older machines - and where production cannot stop while a replacement is sourced from an overseas original equipment manufacturer.

Material Selection for Custom Workblades

The material from which a work-rest blade is manufactured has a direct bearing on its performance and service life - and for specialist applications, the choice becomes more critical, not less.

Carbide blades offer the highest wear resistance and dimensional stability, making them appropriate for high-volume production runs, abrasive workpiece materials, or applications where blade wear directly translates into size drift and rejects. Ampco - a copper-beryllium alloy - provides different friction characteristics and is preferred for certain workpiece materials where carbide would cause marking or excessive heat generation. Tool steel blades suit lower-volume or lower-severity applications where cost is also a factor.

For custom applications, selecting the correct blade material is part of the engineering process, not an afterthought. A blade manufactured from the wrong material for the job will underperform regardless of how accurate its geometry is. Advice on material selection, informed by the workpiece material, grinding conditions and surface finish requirements, is an integral part of the custom tooling service.

Reverse Engineering: Keeping Older Machines in Production

One of the most practical applications of custom tooling manufacture is keeping older centreless machines productive when spare parts are no longer commercially available. Machines with decades of service life remaining mechanically - but no tooling support from the original manufacturer - represent a significant capital asset that risks becoming idle without a reliable tooling source.

By reverse-engineering worn workblades, formers, cams and cam followers from physical samples, it is possible to return these machines to full production capability without major capital expenditure on replacement equipment. The process involves measuring the original component geometry, identifying the material specification from physical analysis or application knowledge, and manufacturing replacement tooling to restore the original performance.

This approach supports manufacturers across the medical, aerospace, automotive and general precision engineering sectors who run established grinding lines on older equipment and need to keep those lines running without disruption.

Supporting Custom Tooling with the Right Abrasives

Custom tooling does not operate in isolation. The grinding wheels, centreless control wheels, diamond dressing tools and conditioning products used alongside specialist workblades and formers all contribute to the overall process outcome.

Where a custom tooling application also requires non-standard abrasive wheel specifications - modified diameters, specific grades or bond types suited to the workpiece material - Workblades & Formers can supply both. CBN grinding wheels, ceramic grinding wheels, silicon carbide grinding wheels and diamond dressing tools can all be specified and supplied alongside the custom tooling, ensuring that the entire process is engineered as a coherent system rather than a collection of individually sourced components.

Coolant filter paper rolls, grinding wheel dressing sticks and abrasive conditioning products complete the consumables picture, ensuring that the precision achieved through correct tooling specification is maintained consistently in production.

Getting the Right Tooling for Your Application

Custom centreless grinding tooling - whether workblades, formers, cams or cam followers - requires detailed application information to engineer correctly. Component dimensions, material, tolerance requirements, machine make and model, and the grinding operation type (through-feed or infeed) all inform the design.

Workblades & Formers Ltd has supported customers across the UK and Europe with custom tooling solutions for over 25 years, drawing on more than 70 years of centreless grinding expertise. Whether the requirement is a single replacement former for a legacy machine or a complete tooling package for a new specialist grinding line, the design and manufacturing capability is available in-house, with fast turnaround from the Birmingham base in the Midlands.
